Embroidery Coverage: 50%, 75%, or 100%?
50% Coverage
The text and logo are stitched, but the background is the bare twill fabric. It’s flexible and cost-effective.
75% Coverage (Standard)
We stitch the main elements and maybe a background pattern, but leave some breathing room. This is the sweet spot for corporate logos.
100% Coverage
Every millimeter of the patch is covered in thread. It looks like a tapestry. It’s stiff, heavy, and premium.
Border Styles: Merrowed vs. Heat Cut
Merrowed (Overlock)
The standard round or square border. It’s thick and durable.
Heat Cut (Laser)
If your design is a skull, a shield, or jagged text, we can’t use the Merrow machine. We use a hot knife or laser to cut the precise shape. It seals the edge instantly.

You don’t need to be an embroidery expert; that’s our job. But you should know what you’re paying for. Here is the breakdown of how we build a patch from the inside out.
The Anatomy of a High-Quality Patch
A patch isn’t just a thread. It’s a sandwich of materials engineered to survive.
Buckram (The Skeleton)
Ever wonder why a good patch stays flat and stiff while a cheap one crinkles up like a used napkin? That’s the Buckram. It’s a hard, starched mesh we put on the back before we stitch. It stabilizes the fabric so the needle doesn’t distort the shape. If you’re sewing this onto a leather vest or a heavy jacket, you need a double buckram.
Poly-Twill (The Canvas)
We don’t stitch into thin air. We stitch onto a substrate called Twill. It’s a polyester fabric with a diagonal weave. It’s tough. It doesn’t shrink. When you order “50% embroidery,” the colored fabric you see in the background is the twill.
The Digitizing Process (The Blueprint)
You send us a JPEG. Our machines can’t read a JPEG. We have to “Digitize” it. This isn’t just clicking a button. A human digitizer has to plot the path of the needle. We have to account for “push and pull”, the way the thread naturally distorts the fabric as it tightens. If the digitizer is bad, your circle comes out like an oval. We get the math right.
Embroidered vs. Woven Patches: Which Do You Need?
Clients confuse these two all the time. Here is the rule of thumb:
Choose Embroidery if:
- You want texture.
- You want that classic, 3D raised feel.
- You want a Merrowed border.
- It looks traditional and expensive.
Choose Woven if:
- You have tiny text (under 4mm height).
- You need to hold insane detail.
- Embroidery thread is too thick for your design.
- They use thinner thread and are flat and smooth (like a clothing label).
Care and Washing Instructions
Embroidery is tough, but it’s not invincible.
Cold Wash Only: Hot water can shrink the garment underneath the patch, causing the patch to ripple (pucker).
Turn Inside Out: The metal drum of a washing machine acts like sandpaper. Protect the threads.
No Bleach: Polyester is colorfast, but bleach is aggressive. It can weaken the backing glue.
Frequently Asked Questions about Embroidery
Design & Color
Can you embroider gradients or fading colors?
No. A thread is one solid color. It’s not an inkjet printer. To simulate a gradient (like a sunset), we have to “dither” two colors, stitch them close together so your eye mixes them. It looks chunky up close but fine from a distance. If you need a perfect photo-realistic gradient, buy a Printed Patch or Sublimated Patch.
How small can the text be?
4mm (0.15 inches). Any smaller and the loops of the thread close up, and your “A” looks like a blob. If you have a disclaimer or legal text in your logo, we will likely recommend increasing the patch size or switching to Woven.
Options & Backing
Do you offer “Puff Embroidery” (3D Foam)?
Yes. We slip a piece of foam under the thread to make the design stand out huge. You see this on baseball caps (like the “LA” Dodgers logo). It works best for simple, bold letters. It does not work for detailed crests.
Does the “Iron-On” backing work on everything?
No. It works on cotton, polyester, and denim. It does not work on nylon (rain jackets), leather, or waterproof tactical gear. The glue won’t stick to the chemical coating. For those, you must sew it on.
